Shell materials, decoded honestly

Polycarbonate is the premium hardside material: it flexes under impact, survives cold tarmacs, and returns to shape. ABS is lighter and far cheaper but can crack on hard corner impacts, especially cold. Blends, labeled PC-ABS or polycarbonate composite, sit between. Softside polyester, as on the Maxlite 5, trades crush armor for pockets and weight. Match material to how often and how roughly the set will travel.

Piece sizes and airline reality

A useful 3-piece set spans roughly 20, 24, and 28 inches. Confirm the carry-on against your strictest airline, since set carry-ons are sometimes sized for generous US majors and fail budget sizers. Also check checked-piece weights: a 28-inch case near 10 lb leaves comfortable margin under a 23 kg allowance when packed.

Wheels and handles: the failure points

Double spinner wheels roll quieter and bear load better than singles. Recessed wheels survive baggage systems better than exposed ones. For handles, test-equivalent signals are multiple height locks, minimal lateral play, and a grip shaped for a full hand. These components, not the shell, generate most owner complaints and warranty claims.

Warranty and total cost of ownership

Price the set over its realistic life. A budget set replaced every two years costs more by year six than a 10-year-warranty set bought once, and produces more landfill. Occasional travelers invert the math: a budget set that serves ten trips a decade is the economical and honest choice.

Questions, answered

How many pieces do I actually need?

Three covers nearly everyone: carry-on, medium, large. Solo minimalists can live with two; families sharing should keep three and add personal items.

Are matching sets just cosmetic?

No. Sets nest for storage, share wheel and handle quality, and are priced below the sum of parts. The matching look is the least of the benefits.

Should the carry-on in a set be hardside too?

Consistency is fine, but many travelers prefer a softside carry-on for pockets even within a hardside checked system. Mixed ownership is normal among frequent flyers.

What color hides wear best?

Dark textured finishes, charcoal and navy over black for belt visibility. Gloss and light colors show travel history fastest.
